I have the Directv HD Tivo unit and was wondering if anyone switches between 720p & 1080i based on what format the program uses?

It's usually better to leave it on whatever format is native for your display, unless you're display has a much better scaler than the TIVO box. You could also switch if your display is able to show both modes natively, though most can't (my CRT projector can show both without any scaling).

I play around with it, but both my sets are 1080i so i just leav it on that

The scaler in my SharpVision 10k projector is MUCH better than either the HD TiVo scaler, or the scaler in my Sammy 360.
